Happened to Mrs D's mini. I attached it as a USB device, reformatted the hard drive to mark out the bad sectors, reinstalled the driver software and reloaded the tunes. Took a while but all OK again now.

Blimey - all sounds a bit to technical.....[:(]

This certainly does sound beyond my limited technical knowledge.
I have plugged the iPod into my laptop as this doesn't have iTunes and so it has appeared as a Removable Disk. I attempt to open this but told that this disk hasn't been formatted and asks me if I want format it. It then does nothing, the blessed egg timer is there but nothing happens. I then try to look at the properties and then select tools, from this I can select "error checking" once again nothing happens. I just know that tonight I will be dreaming of being attacked by giant Windows egg timers!
